The Bailey Electric Roadster: A DIY Project like No Other

As we stood before the sleek and modern Bailey electric roadster, it was hard to believe that this car had been sitting in our garage for years, gathering dust and waiting to be brought back to life. Two miles from my house, it looked completely stock, with its pneumatic tires and Bailey electric company branding prominently displayed. But as we began to tinker with the car's inner workings, it became clear that this was a project like no other.

The first thing we noticed was the upgrade to a new stereo system. "This is awesome," our friend exclaimed, as he explored the control panel. We couldn't agree more - the smoothest of changes in gear, and a quiet hum from the engine were just a few of the features that made this car stand out. First, we discovered an old fuse plug that had been left in place for years. "I should have thrown my gloves on and taken it out," our friend lamented, shaking his head in dismay. Luckily, a quick check revealed no electrical shorts - but the discovery of a chunk of debris caught in one of the car's components was a more serious issue.

Removing the clutch plate and examining the motor shaft, we discovered that the problem lay not with the clutch plate itself, but with its alignment. "We would have to drill new holes into this backing plate," our friend explained, as he examined the motor's components. And then, a clever solution emerged: rather than using a traditional clutch plate, why not design a straight spline shaft instead? It was a bold idea - but one that could potentially eliminate vibration altogether.

With the help of some careful planning and execution, we were able to bring this car back from the brink of disaster. Drilling new holes into the backing plate and realigning the motor shaft proved to be a successful solution, and as we watched the car's components spin smoothly in place, it was clear that all was right with the world once more.

expensive a conversion can get depending on which parts you use and whether or not you do it yourself and inevitably people started asking me questions about budget builds what if you don't have a huge budget but still want to build and evie yourself well I proved this with my electric motorcycle powered rat rod I paid about three thousand dollars with a battery and motor that drives the rat rod which turned out awesome as a matter of fact the rat rod made its debut on the A&E Channel and a show called ultimate rides a couple days ago so make sure you check that out well in this episode we're gonna look at what others are doing what's the average person that's not engineer or has a ton of money to throw around do well he builds his own electric Jeep Wrangler he can be like fried garage to diagnose a blown fuse as well as a motor vibration issue he was getting while driving today we want to take a look at what's inside a homemade electric Jeep Wrangler as well as what would cause a motor vibration issue in an electric Jeep out of these high-voltage that's connecting the two battery packs and that's the that's the zero voltage that's the ground side gotcha all the batteries in the back - and how much frames do you normally get 50 miles if I really pushed it yeah but I don't like to go more than thirty not to just in case yeah I gotcha all right so just to kind of help the plastic up so it doesn't yep the actual shock itself right so yeah the batteries are distributed with 18 volt Ronix 132 volt cells back there and in series with another 27 in the box up here with probably where the engine used to be the motors just attached to read them in front of the transmissions yep I see it writes a 9-inch DC motor from advance on motors pretty much this type of kits been around for 20 years nothing new about it except the batteries which so you may think it's originally designed for for lead acid right yep exactly so I wanted better performance in the winter and just much less weight than we have to wait everything I did I tried to do cheap I got the kid in secondhand from someone who didn't use it it was originally meant for SWS 10 right and I got the batteries from Voltron we saw on sale because they've been shouldn't sitting on the shelf for three years mmm-hmm they weren't perfect I had a couple of dead cells batteries bricks that I needed to return yeah but and I wouldn't have known that orbital to diagnose it and fix everything if I didn't have the battery management system right or it would've been a hell of a lot harder in there oh you see something debris yeah yep something I'm gonna talk to the owner to get some history on the Jeep but he's also gonna show me a piece of electric vehicle history but before all that let's hear from proudly sure the proud dad looking at a newborn baby look it does so I haven't done anything really radical except put in the best new batteries I can find for the best price these weren't not like absolute best batteries but they're the most cost-effective thing I could get maybe the best dollars per pound if you will and as I put the weight into the car so tell me more about about this whole setup here did you have a certain budget in mind like what were you kind of visible right I was try to keep everything original yes and try to get it driving again it was my grandfather's spot it knew in 1989 he and my grandmother would go out into the woods I mean they both punted all their lives but at that point in their life they were just going out to look at the wildlife at dusk you know and they drive up a dirt road that's what I had in mind for it to just sort of creeping out in the woods and what made you decide to take out the actual engine itself it was getting about 11 miles per gallon so it was tired yeah that and my new business was in energy efficiency started up a company 12 years ago in building energy efficiency and I couldn't be seen driving 11 the company name right that is there it is node analysis I've moved over to a Prius from this so I basically quadrupled my gas mileage mm-hmm in that single move and I put this in the back of a garage for years until my thought was when my kids are old enough we'd we'd convert it how much do your kids help you now with the conversion not very much I do that you're gonna say I baited you for that one big time you like what was your thought process behind sourcing the components cuz this is your first your first conversion something they took two years and that was because I was trying to be so cheap it could have run faster so I got an s10 kit Bob didn't even sell me a new one he told me where to find one that someone hadn't used so you really hobbled this thing together didn't you yeah that guy shipped it to me and he got cheap on the shipping and my motor arrived yes he did and we saw that in the garage soon we pulled the motor had like denting on the casing it was a walk it arrived about three weeks late and without all the packaging that it was supposed to come in because the guy lied about the weight and said it was lighter than it was and I guess at some point they took it stripped all the extra weight the batteries the batteries were volt Ronix had been sitting on a shelf for three years so it wasn't really there right most recent stuff he wasn't really confident it was that well matched and all and it wasn't there were a few bad batteries in the batch and it took us a while to figure that out but he made it work yeah but for the first month I was getting about 6 miles range of range oh my god it's because of some of the batteries were so bad right in the set you know they needed to go that's where the battery management system paid for itself in my case I think the learning process of what the speech in each cell was doing so you kind of pieced this together from a Chevy s10 kit right they saw that he didn't want you to say the kid he'd saw you the key demanded it and he didn't want to give me lithium batteries we got lithium iron phosphate batteries but he wasn't all that acid it wasn't comfortable yeah but that's a standard thing a lot of the S Pen conversions they'll put a whole bunch of lead acid batteries underneath the bed in the back exactly where you want more we know the way I ended up is distributing the batteries there's 45 cells so I see I see the kingdom in the front so yeah did you design this case that's a polycarbonate wrap on a welded steel tube box that I made brushing off my old welding schools from Community College like 25 years ago I think we actually saw the rear one to the radio and grouted low-rate we're back in the back section with where the tank would be right Pete bright orange justice you know let people give him an idea that it's not a gas tank like hey don't hit this whew yeah right so that distributes the weight about like the original weight okay and then so going back it's not a little bit lower so you have the Alcon charger here this is all like really it's a fish and stuff it just works you know what I mean it's a little bit older than the older side yeah it was fine when I'm into fantasy but it but it still kind of work I would to you so you have the Orion BMS you have the the Curtiss I think it's the DC motor controller right you have your DC DC converter correct contactors yep 12 volt battery yeah so what accessories are you probably the 12 volt we are doing a vacuum pump okay because I still have vacuum to turn a Q missus four-wheel drive drive is by vacuum and the brakes yeah I actually that's not gives you power brakes but no steering so no power steering so the we have steering by Armstrong so I saw here that I saw this red bore here but this yes that's not a few powered right no it's just so we have fluid in the gearbox for the power steering gear I see which we may switch one day for a manual steering gear a little manual steering box it works yeah you just have to lean a little bit and you learn to turn while you're rolling instead of well your stop and it's not a heavy vehicle either no all right so then you also have you or your throttle box right here so when you jumped up on the accelerator pedal on inside the Jeep it pulls that sends a voltage to the motor this is actually really neat so it's pretty I mean it's a little messy I know but it works this is functional you know that you know if you loose a wire yeah you know the Loom is right there you just kind of peel it off pull the wire out yeah and I go from there although I said but when you brought to the shop one of your larger fuses blew why did that blow because I had been out driving it through mud though weekend before and before I brought it in I didn't want mud all over the bottom of it for you guys you have a nice clean garage that you perfectly knew clean garage do you freshly washed it bottom and I got water words didn't got your watch yes halfway driving they're blue he's baaack halfway to the your garage right I got towed the rest of the way oh so I'll ask you a question so you actually take this thing off roading i just have a local farmer i love to go to and explore and hunt on and I go way back up in there on some old roads that start with mud six inches of mud and right 12 inch deep ruts that you need to get through right and if you're careful you know you'll get through me keep moving to get through them but the four-wheel drive low helps me get rid of green well yeah it gets right through it easy and then I'm on the other side and I'm all by myself you know what else I could drive us back there yeah I know you wanted to get it as cheap as possible right what what is your all-in cost with the conversion it's probably around 11,000 when I put everything together rediem good be nice yeah she's not bad at all if I don't pay for gas for eight years I'm doing pretty good my son originally drove it he was going 20 miles a day okay I'm to school and back and my daughter is now driving it a few miles a day to school and back and it's sort of a perfect vehicle for them and perfect vehicle for me to get off road at that farm which is two noticed that so one thing I did I want to change later I have these really convenient holes in the frame yeah they're in the wiring through yeah I think that's a really bad idea do you use any grommets at all or no oil extra electrical tape just so what would fit do though what's the worst that could happen exactly yeah right battery shifts and if those shear a little bit yeah you could short it through the frame yeah we could you know there's one here making this one here you're not too far apart yeah we could figure something out this what it needs me to do is take apart the path open up the back and just pull this wire out I'm gonna new and have it go around get in under instead of through oh I don't know where that thing came from I just got attacked oh really yeah what is that looks like a piece of metal might be good health yeah it's metal so there's no box though I think man wrangling and clanging in there yeah there's some good damages that was scuff give it up it was when we first got it the good thing is is that the motorist easy to remove the bad thing is is that realigning what's going on in here because you said that this motor may not have been aligned properly right yes in put a camera into this board up here yeah and look at the coupling yeah the coupling doesn't seem to be aligned it's wobbling okay so when you tuck your foot off the throttle that was flowing down here like the row I wonder if this was what was rubbing probably there you go one will see all right Chad hit it grab my hand and spin it Oh curious I mean it's up to you do you want to split the two just to split it and just say hey look look at the coupler and see what happens yeah okay vibration so remove the motor and spun it manually out of the car and now taking a look at the motor when it spins this clearly a problem here it's not spinning straight and you could see there's a mild wobble when it's spinning at a low rpm but when this spins faster the wobble is much more pronounced now removing the clutch plate and getting down the motor shaft itself we can see here the vertical and horizontal alignment aren't terribly out of whack but once we put the clutch plate back on it was all out of spec so the issue is with the actual clutch plate alignment meaning the way the clutch plate was put on the motor itself wasn't put on straight and true in order to fix this new holes would have to be drilled into this backing plate and it would then have to be realigned now even though as a clutch plate on the motor itself that clutch plate is just there to utilize the splines of the clutch not to actually shift the car a better way to do this design will be to get rid of the clutch plate altogether and design a straight spline shaft in which the transmission shaft connects to the electric motor shaft itself overall - a few issues I'd say this is a great first-time DIY attempt we were able to drill and tap new holes into that plate and reduce the vibration properly right yes in put a camera into this board up here yeah and look at the coupling yeah the coupling doesn't seem to be aligned it's wobbling okay so when you tuck your foot off the throttle that was flowing down here like the row I wonder if this was what was rubbing probably there you go one will see all right Chad hit it grab my hand and spin it Oh curious I mean it's up to you do you want to split the two just to split it and just say hey look look at the coupler and see what happens yeah okay vibration so remove the motor and spun it manually out of the car and now taking a look at the motor when it spins this clearly a problem here it's not spinning straight and you could see there's a mild wobble when it's spinning at a low rpm but when this spins faster the wobble is much more pronounced now removing the clutch plate and getting down the motor shaft itself we can see here the vertical and horizontal alignment aren't terribly out of whack but once we put the clutch plate back on it was all out of spec so the issue is with the actual clutch plate alignment meaning the way the clutch plate was put on the motor itself wasn't put on straight and true in order to fix this new holes would have to be drilled into this backing plate and it would then have to be realigned now even though as a clutch plate on the motor itself that clutch plate is just there to utilize the splines of the clutch not to actually shift the car a better way to do this design will be to get rid of the clutch plate altogether and design a straight spline shaft in which the transmission shaft connects to the electric motor shaft itself overall - a few issues I'd say this is a great first-time DIY attempt we were able to drill and tap new holes into that plate and reduce the vibration
